In our industry, the most critical phase is often considered complete once the first manufactured part complies with the drawing. While understandable, this assumption can be misleading. A prototype may meet every dimensional requirement, pass the initial inspections, and even be produced on the same machine, using the same CNC program, cutting tools, and machining parameters planned for serial production. Yet none of this is sufficient to demonstrate that the manufacturing process will remain stable over time.<\/p>\n
A prototype is rarely manufactured using the final production tooling. Temporary fixtures and cutting tools that have not yet been fully optimized for serial production are often used instead. In some cases, the customer explicitly asks us to prioritize speed over a fully industrialized setup, particularly when the component is not intended for life-cycle testing or formal product qualification, but merely to validate a technical concept or functional principle.<\/p>\n
At this stage, therefore, the objective is not to perfect the manufacturing process. A prototype is not yet serial production\u2014it is a validation step.<\/p>\n
The reality is that many variables only become apparent when production shifts from manufacturing a single part to manufacturing hundreds or thousands.<\/p>\n
Consider, for example, progressive tool wear, thermal drift during extended production cycles, differences between machines or operators, or the cumulative effects of repeated setups. All of these variables may remain virtually undetectable during prototyping, yet become critical during production.<\/p>\n
Another factor that is even more difficult to control is the raw material itself. Variations between material batches, different suppliers, or simply stock diameters that have not yet been fully optimized for serial production can introduce deviations that become significant in precision engineering. When tolerances are extremely tight, even the smallest variations matter.<\/p>\n
Only after manufacturing several hundred parts does it become possible to evaluate the true process capability (Cpk)\u2014that is, the statistical ability of the manufacturing process to remain consistently within specification across the entire production run, rather than for a single component. Until this stage has been reached, prototype compliance represents only an isolated result, not yet evidence of a robust manufacturing process.<\/p>\n
It may sound obvious, but one of the most reliable indicators of process health remains the scrap rate. As production stabilizes, scrap decreases, indicating that process variables are reaching equilibrium and that repeatability no longer depends on continuous corrective actions.<\/p>\n
As is often the case, data are essential. They build a production history, measure process stability, and help identify trends before they become problems. Yet numbers alone are not enough.<\/p>\n
